We had the same problem last year. Thought it was the solenoid but had it checked and was ok. Replace the brushes myself for 5 bucks, got the comm lathed for 10 bucks. Best $15 I've spent on the Zuk in a long time and definitely better than 200+ we were quoted for a recon unit.

I will clarify a little, the differences are mainly in the locking gears \ plates, the powertrax is apparently due to its set up much smoother and stronger I thought the only difference between the two was that one has optional locking plates that replace your gears and with one of them the spring ...

Either way you look at it the sucker has to come out or your going to have this problem every time you want to change the oil in the transfer case in the future. If your anywhere near my area drop me a pm for details and come around. It may not be pretty when I'm done but I'm sure I can get it out ...

I've just replaced the all the oils too, trying to reduce a little driveline noise. Didnt have much success. The filler plug on the transfer case is a bugger to get too. Managed to get it out with a breaker bar on it. If worse comes to worse why not just pull the transfer case to replace the oil. It ...

For the price of the oil, drop both the plugs out of the rear diff and check for metal filings stuck to the bottom plug or in the oil. I think you can just see the crown gear by looking through the rear filler hole with a torch so it might be worth checking to see if you've dropped a tooth or two ...

I was quoted $230 (AUD) + $20 (AUD) postage from Roadless Gear for the Detroits when I was visiting in the USA in August.

BTW - What's required for the front diff in post 89.5 model Sierra's? Do you just need the 4 pinion carrier and use your old sidegears and ring gear?

Yeah the diff lock is a Detroit EZ Locker and I have to agree about wearing out parts that you dont need to with keeping the hubs always locked in.
