This is a common problem with chev V8 diesels, caused by either cheap glowplugs or usually the timer/operator has glowed them too long and they have swelled/burnt out.

I've fitted HID hi/lo in H4 Hella inserts, seem to work well with a good sharp cutoff. No one flashes me so obviously no problem to oncoming vehicles.
When fitting check that the position of the arc is the same as the halogen globe, if so you should have no problems.

Very few trans coolers have 1/2" lines as the ATF is very thin especially when hot.
Most vehicles run 3/8" lines and quite a lot even smaller as the fluid is pumped around the cooling circuit pretty rapidly.
My humvee only has 3/8 lines for the trans and 5/16 for the power steering circuit even ...

Don't use the aluminium flywire as it causes electrolysis with the radiator if it touches, I just use the soft nylon stuff, chuck it away when it is clogged.

They are noisy especially when cold, I've got two here in humvee's and they are both the same. The humvee's run stainless headers standard which doesn't help as cast manifolds seem to help muffle the noise a bit.

From my experience having had a 1hz troopy for 12 years it is unlikely to be an airlock IF you are opening the heater when refilling, leave the heater on for the first full heat/cold cycle, which will ensure all air is out if the cap is ok.
