My old man has a Series III GU with the ZD30 w/ 5speed manual that he tows a van with (and all the associated crap). He would like some more power and is looking at the Safari or similar chips. The car is stock as a rock.
My thoughts so far are
a) 2 1/2" Exhaust (or bigger) w/ 1 straight through muffler
b) block EGR line
c) EGT & Boost Gauge
d) Larger Intercooler
e) Fans under larger Intercooler
f) Chip & Dyno
Can anyone advise if any other steps should be taken, or if any of these are not that important (ie can be skipped).
Further, are the any better / worse Chips and Intercoolers to suit the ZD30?
I know about the fragility issues, so I don't want to delve into that hole. I am working on the assumption that it was fixed by the Series III, and that a Boost & EGT gauge will alert to any other issues.

The boost and egt gauges almost certainly will alert you to the classic 3.0L big bang issue. Apart from things like belt tensioners, alternators etc thigns that you can't really control there's realy only the injector pump and the silly little computer on it to cause trouble.

No can do with the bigger intercooler unless you figure out a way of putting the boost sensor which is integrated into it onto the new cooler, or possibly in the tubing somewhere (like the non intercooled D22 ZD30).
Fan under intercooler is a very underestimated mod. Definately go for it. Mabye even consider setting up a water mister with it (wired to come on at a certain temperature along with the fan. Mabye fan turn on at 50 or 70 deg C depending on where you place the sensor and then the water mister to come on at a bit higher temps).
LPG Injection is also another way to get even more horsies from it.

Hi,On my 02 gu wagon 3 litre. Iwent the 2 3/4 " straight thru no muffler,made a huge difference,turbo spools up nicely,turbo lag isnt as evident.I've read some stuff on blocking the egr pipe and after disassembly of my motor(should have seen the crap in there)I would do it no worries.
Last week after a trip to perth ( approx 1500k),cracked the head causing Hydraulic Lock(repair bill of $2200 with me doing the work).Car had just ticked over 100,000k's.
Talked to the guy's at perth head exchange ,he informed me that he imports from japan 30 heads a month,most recent failure 2005 model.
I know you didn't want to delve into the reliability issues of the 3 litre,but after dealing with nissan on my issue it's evident that they haven't done 5/8 of anything to fix the issues with these little time bombs.
My next move will be a 6.5 litre chev--problem's solved.

Firts you want a chip that is adjustable. Then the list you have, he may also do lpg, but I would be checking on egts before doing that, he may be at hisl limits when towing.
