300 tdi intercooler(hybrid)
Hi. I fitted an aftermarket hybrid intercooler to my 300 auto/ac yada, yada. 75 mm thick and 700*350. Custom 2,1/2 inch aluminium pipe and silicone elbows. Grill had to to cut/shaved behind to clear. Turbo spools much faster, and highway torque is massively better. I assume the turbo spool speed is developed because is now much lower back pessure on turbine (at least untill speed is developed)
Downside. Had to replace radiator core with V8 county type to overcome cooling issues when a/c turned on.
Interestingly EGT's didn't change too much.

do u think egt's didnt change because you were now driving it harder due to more available power?
i thought back pressure was more to do with the exhaust side??? what exhaust do you run? if stock, going to an custom 3 inch mandrel bent may reduce egts......

How long? Well, I hope it was all a mix-up, but it took months.
Fitting is straight forward, but I had more work to remove more stuff to get access.
Intercooler fits in front of the aircon condensor.
Has 2 tabs on top of the intercooler that bolt to the horizontal panel (with bonnet lock) that the top of the grill fixes to.
Remove grill and drill tabs on intercooler and panel for screws (my winch bar, spotties and autotune antenna were partly in way of where holes had to be drilled.
Remove plastic splash guard between bottom of grill and radiator.
Bolt supplied 'L' shaped bracket to existing hole on vertical panel on right side of radiator opening. Drill hole in tab welded to right tank of intercooler to suit 'L' shaped bracket.
That is the intercooler mounted.
Cut holes in panel to the left of the stock intercooler - above the body mount, between intercooler and headlight area. This is to allow the inlet and outlet pipes to pass through.
Extend the mounting bracket for the reservoir for power steering fluid using supplied extension (I don't think I will need to do this).
Remove the existing intercooler.
Connect the inlet and outlet hoses to the new intercooler with supplied silicon hose and aluminium tubes.
Trim some ribs from the rear side of the grill to clear the front of the intercooler tanks - the grill is plastic and was easy to trim with snips.
Call by if you want a look, or it is parked in Kurri (closer to you) through week.

Best thing would be to make up one from scratch using a core and square alloy tube cut to form end tanks ive done em like this before with good results on turboed dattos and the like PWR make a good array of cores at the right prices and fitting the tanks is simple enough just need a good tig to weld em up which is one thing i dont yet have

Jase is the bloke in Vic that used to import the 2.8TGV
PWR also used to make a Tdi one that fitted in the OE spot.
They did away with the LHS rad support and took the core out to the guard. The tanks were substantially shallower so the core was quite a bit taller as well with the inlet and outlet pipes flattened to suit, as well as a thicker core.
Ended up being a much greater face area as well as overall area without the pressure drop of a dual pass core.
