Ive had a search around the forum and cant quite find the same problem.
I own a 03 Hilux 4x4 TD single cab, its only done 126,000km
When i lock the hubs in (without Putting it in 4x4) theres a clunking noise and also the front right wheel locked up when in the mud at one stage,
Today had it on the hoist and the front tail shaft was taken off and with the hubs unlocked the diff was fine except the drivers side keep turning when turning the diff by hand,
Anyone had this problem before? what could it be? im pretty certain the diff its self is stuffed but whats causing the cv problem?

Drain the front diff and look for bits of metal, if all good then pull the drivers side apart and check the CV & FWH.

Thanks For the reply, thats seams like the simplest way to start, someone also mentioned taking off the RHS hub lock and seeing what it is like as the wearing could have come for driving around with one hub locked for a long period of time or if the hub lock was replaced incorrectly, is there much involved in taking it off and putting it back on? Or even replacement of them?

Found out some more on it, front right hub is constantly locked and ontop of that we belelive there is a tooth missing in the diff as when turning the wheel the driveshaft stops for a split second each time but not every rotation of the pinon but every roatation of the crown wheel. Anyone know what there worth? new or second hand, or where to get

As said dont get too carried away till you work out the problem.
1- drain the oil and see If it is the diff
2- buy a repair manual (Haines) from like Repco or a place like that.
3- pull off the locking hub taking note what position it is in to put it back the same, also have it unlocked before removal.
4- if still no problem pull out that cv on that side and have a look.
With a repair manual and a few basic tools u can do it ur self.
If you hit a problem in step 1 the rest needs to come apart to fix

Well have made some progress,
Diff is pulled out of the ute, Crown wheel has 4-6 teeth off it and a few chipped ones...not pretty. I can get a complete new diff for $1600 which comes with 12month/20,000km warranty or a second hand diff for $850 form melb without warranty, otherwise i could get it rebuilt which im not sure where to get it done if i was and if they would give warranty with the rebuild.
Any ideas on which way i should go or if anyone know of anything else?

I would expect to be able to get yours rebuilt with new C&P for same as the 2nd hand one since you already have it out for them.
At least you will know what you have and might have a lokka as well for less than the price of a new diff, reducing the chances of it happening again !
Maybe ask in the "general tech" section for a recomended good diff builder in your area ?
