i built some last weak. build side sill protection rails that go to the rear of the front guards. brace the area between the 2 bodymount webs (on the chassis near the control arm mount) using 65x100x12mm plate tapped with two m12x1.75 holes at the base. weld this along the bottom and top. secure strong tube to this then to the sill rails. make at least 2 other chassis mounts on the sill bars. then mount using a flange the exo to the sill bar. and done - unless you want to run a bar across the bonnet or to the bull bar arb style.

i thought there was a law regaurding them antway one transport guy will say one thing and another transport guy will say another like old mate in townsville transport dude said 35's are legal all he did was a brake test

i haven't had any trouble yet (touch wood ), but it does draw heaps of attention from the public. i've had people pull up when i've been parked somewhere on several occasions just to check it out, cause they've spotted the exo on it. so it certainly isn't discreet, which means that its just as easy for the cops to spot it.

and this is the problem with mine. on the vitara's there isn't a panel at the bottom of the windscreen that is fixed, the bonnet opens all the way to the bottom of the windscreen, so the bar running across has to be about 6-8 inches off the bonnet to allow it to open and clear the wipers.
iirc, patrols have a panel at the bottom of the windscree that doesn't move, so it'd be fairly easy to run a bar across the bottom and not have it sitting too high

i built / building mine out of ~48mm od pipe in both 3.2 for the bulk and 2.9 for the lesser members. the cross braces are 38mm x 2mm
mine is an exo with mudguards like a quad, and sheeted in a tray attempt for the spare or esky on beach trips.

INTERNALL V'S EXTERNALL
THE ONLY THING WITH AN EXTERNALL CAGE IS TO TRY AND GET A DIAGONAL BRACE FROM THE TOP CORNER DRIVERS SIDE TO THE BOTTOM CORNER PASSENGER SIDE THIS WILL STOP THE CAGE FROM SHIFTING FROM SIDE TI SIDE IN A ROLLOVER,SINGLE CAB UTES ARE OK FOR THIS A BIT HARDER IN A DUAL CAB.

But just curious which is actually stronger? Internal or external?
I notice that internal rollcages seems bolted only on the floorpan and not to the chassis in most examples i've seen including mine.
Then again i would be wrong as i'm in Malaysia and u're in Oz.
Well the ideal would be both. hehe....
End of the day i still believe it's how it's build and design.

My RIG sucks big time.
The best option I can find for the brace accross the front of the windscreen is remove the wipers and wiper panel and curve a piece of
75mm x 5mm accross the the front with holes bored in it for the wiper pivots.Then a piece of 25x5 accross the bottom of that to form an angle.
This will need to be unboltable to service the wipers and will restrict air flow into the cab venting system.

In my opinion, an external cage is a must. Once you drive with one, you'll never go back. It lets you concentrate on your driving and not your panels.
As far as strength goes, in a single cab, an external can be almost as strong as an internal. If you have anything more than a ute - then you shouldn't be doing anything that possibly requires an exo
My exo is not a strong design and it's something that I've always meant to fix up. However, it has held up to 2 complete rolls (one which pushed the rear of the chassis out by 30mm) and the other only broke a side mirror. It has held up to numerous flops and copped many a hit. That's why I use 4mm wall pipe as often the gouges are at least half the thickness of the pipe.
Each time it rolled, it moved/tweaked a bit. It was the 70km/h roll that killed it. Although it still retained its general shape, it still crushed the cab enough to have me scrap it. If cabs were more expensive then I'd have stuffed around doing a turret chop but it wasn't worth it for a single cab hilux body. The cage did however hold up enough have me walk away from the incident. That WOULD NOT have happened without the cage.
The reason that I say that an internal is stronger is that you can achieve beter bracing and the scale is somewhat shrunk also so your nodes are closer to gether and you're relying on less material strength. Another factor is that because you have the cage close to the cab, when the cab distorts and pushes on the cage (mind you by this time your cab will already be farked if the cage is taking the strain) your cab helps to share/distribute the load. This doesn't happen with an exo as you normally build them with enough clearence so that they can distort without touching the cab.
