transfer case slipping out of gear

I have recently overhauled my sj413 1992 Sierra transfer case ,it has calmini 6.5 gears ,i put all new bearings ,its been fine for a few weeks but,on Monday i was at Stockton beach and when i have been traveling a while in 4h it slips out of mesh and goes back to 2h ,this happened a number of times.It does not slip out of 2h or 4 low only 4H.So i ended up making the gearstick not have the sideways slop that 4h has by tieing the gearstick to the right hand side .Now this was fine for a while then it somehow must of sliped out of mesh from the shifter fork and the gearstick got jamed and would not move.Only way to fix it is to remove the gearstick and put it back in again which freed it up till it happened again.

I have checked my shifter bush/sheet and it looks fine so what else could it be ? a weak detent spring? when i overhauled the box the shift rails look fine .Any one got any ideas?

Did you put all the detent balls and springs back in when you put it back together?

Or maybe you have bent a mounting arm and the lever is hitting the side of the opening in the tunnel?

I did put the 3balls and put all the springs back in .I don't have a bent transfer arm ,its not hitting the tunnel at all.All i can think of is a weak detent spring not putting enough force on the ball?

mate i just bought a zook and i got the same problem . my shifter is sloppy and when im driving in 2wd it pops in to 4h then it jams and the car wont move . hope you fine the problem good luck ! DEXTER

It's possible, and it sounds like you've got everything else covered. Standard free length of the spring is 23.7mm, service limit is 22mm. Did you check the springs when you had the case apart?

I didn't know what the service spec's are for the springs.How many springs are there spose to be?From memory i think it went transfer case with 1 big spring then a smaller spring inside of the big spring,then 1 ball bearing,then shift rail,then ball bearing,then shift rail,then ball bearing,then 1 spring then the hex bolt to hold everything in place .Does this sound right or is there spose to be 4 springs?

Some cases have this problemm. Stumpeds from memory used to do this. Pretty sure that you have to shim up the front drive engagement. Over on pirate there was a heap of talk on this issue a while ago. Its like the front engagement ring that slides over the dog teeth on the gears does note slide far enough on. By shimming it up you allow it to slide further over the teeth, getting a better engagement. Have a search on pirate and see if you can find it. I have the link to the thread on my home PC, so if i remember i will post it when i finnish work.
