Regarding noise..
1..Could check the engine mounts with the bonnet up, the engine under load to see how much it moves .. Any witness marks where it has hit stuff I.E.. contact with bonnet,transmission tunnel etc

2.. Check rear trailing arm bushes both chassis and diff ends.. May be excessively worn and allowing metal to metal contact under load..

just a couple of hints....

Well I spoke to Rob yesterday and it turned out to be the t/case after all.
Excessive chain slop caused it to jump the sprockets resulting in some serious damage. He is getting a changeover t/case at the moment. The noise became so loud I think it was doing it in 2wd with no load :shock:

Dave he is checking for me but it's on an exchange basis so if it's only a few hundred bucks then I'll buy it off him.

Rob it depends on a couple of things panning out.
There is a set being cut now for a Japanese guy, if they work out for him his mate (runs a 4x4 shop) will order 10 sets. I have a few more interested so if we can get 15+ orders for a production run they will be the same price if not cheaper (no middle man) as any Toyo or Nissan low range gear set. We will know in a few months how all this goes...............

On the tech side regarding the transfer gears >>>
whats the effect on gearing etc with these gears (im running 32's)
Ease of instalment

I know i may be asking some pretty boring questions, just getting a understanding .

As Frank said, it was the t-case after all. The fact it happened downhill in netural was simply windup in the case.

After all the attempts to break it I failed, but did stuff the gears up sufficiently to make a repair job infeasible, so I have a tcase from an NK in with a 3-month guarantee.
