I used Rays setup as a guide for mine ...
this is the only time it comes close to binding:
similar spot with the box over the tie rod

Thanks guys..
I reckon in that last picture without the bump stop extension youd be close to binding..

This is where it ended up..
I've given it maximum lift and tilt to lift the end of the pitman arm up as high as possible.. I dunno if im happy with the geometry of the drag link, but it seems to work for others, so I'll run it and see how it goes..

That pitman arm came off a 92 model 75.. Its the same length as the king pin arms, and the same length as the 60 arm that I took off, just has 20mm less drop.

ah ok, must just be the pics. Let us know how it goes after you road test it.

Ok, road testing is done, handling is really nice.. The modern feel of the steering complements the modern feel of the 4WDB.. However, offroad testing found binding between the tie rod and sector shaft as I suspected.. So, I installed a FJ60 bump stop on the DS, these are slightly longer than the stock equivalent.. This has helped, but under hard compression, the bump stop compresses and the rod still contacts the sector shaft. What I think I will do is redrill the front spring perches and move the axle forward ~35mm, this should provide the clearance I need..
It seems that most that do this conversion have lifted springs, extended shackles and big wheels that need extended bump stops, I'm probably one of few running stock suspension and stock 7.5x16 wheels with a 60 PS conversion..
