yep, about to do the same thing, just remove the original panel and use it for a stencil, you could either use a sheet of ply (to replace the panel) and another sheet of ply as the shelf.
Ply is probably the best cheapest option for most - its pretty cheap and strong, i'll probably use 1.6mm stainless as ive got a bit lying around - also have some stainless piano hinge (weld staight on the bottom)
Then to stop it when it gets horizontal you could use some hinges like card tables have (one on each side) or some thin stainless cable - chain would rattle. I figure on using cable as its light, just gotta locate some!
Then all you need is a simple latch to hold it in the up position.
Another idea we came up with was to put a stainless panel in place of the small doors panel, and have mounts in it to attach a fishing knife and cutting board (so the stainless doesn't dull the knife) - this may be going a bit far though - just depends if i get time!
Only thing i haven't come up with a good solution to is how to attach it to the back door, could use those gold self drilling screws, or perhaps weld some sheet (like a strip 20mm high) to the inside of the panel at the bottom so that it takes the weight and screw the top, or weld some 6mm nuts to the inside of the door and just bolt with some button head capscrew - liking this option most atm.
I'll probably have it sorted in 2 weekends time, i'll put some photos up if you'd like - and if i get it done!

heres my old one! ive done 4 so far and they all turned out spot on and tough!
all i used is piano hinge right along the bottom, drilled a hole on the outer corners of the 5mm alloy panel, drilled 2 holes on the door at the top and below the window, using cable swages i then ran some stainless steel wire to hold it up!
to keep it closed when not used i used one of those latches they use on toolboxes! the one i have now on my GQ gets used heaps when we go away or even a trip to the park to sit me cans on!

thanks for all the help guys, just wondering where i get the piano hinge from?
and just so you no the latch on the big door to lock to the small door works great for a bottle opener!
