I had an MK1 Pajero which equiped with a pair of AISIN Manual FreeWheeling Hub on the front wheel......the problem is when set it to lock and drive it with the transfer lever still in 2H,i will get a kind of ratcheting noise,it like once each revolution of the wheel and it get louder when the speed is higher....but if i put it into 4H or 4L,the noise gone.......
I already split the hub and clean everything inside including the clutch and the dial "they are all covered in a dirty grease" and smear a clean Castrol LM Grease onto them, still when they are locked in 2WD mode they will give out those annoying noise
What problem it could be

,the Free Wheeling Hub Assembly are in a pretty good nick condition

when i still got em (now i'm using gen2 hubs and axle), i always set it to free when i'm not in 4wd mode. by engaging it to lock, you also force the drive shafts to unnecessary movements and introduce unnecessary wear to them. imho, i don't think its the free wheeling hubs that's making the noise, it could be your worn out cv or those that moves when you lock the hubs.
set it to free and see if the noise persists. and get your front axle assembly checked.

There is a needle roller bearing in the rear of the stub axle that supports the CV shaft. This may be dry or worn and may be causing the noise. Grab the outer CV and see if you can move it up and down in the hub. If there is excessive play then this may be your problem. You can also turn the CV shaft with the manual hub unlocked and see if the noise is there. Mine went on a recent trip to Robe at Easter. Was bloody annoying locking and unlocking the LH hub every time i went in and out of 4wd. I have replaced the Roller bearing although the CV shaft was quite worn and still has a bit of play. Might need to replace the outer joint (again

Thanks for the reply guys
When a CV fail,it will emit noise during cornering only aren't they
I've try to grab the Drive shaft and wobble it around,it does move a little bit on the Passenger side,at the driver side i not testing yet....so could this become the cause of my problem?
The reason i want to Lock it when driving in 2WD is because i want to let the front axle run-in,as someone told me that the axle will need at least 300Km of run-in to make it smooth and reduce the chance of axle motoring torque....another reason was i be able to get in and out from 4WD without the need to stopping "except to get into 4L"
