The brakes are normally used to stop your vehicle before it hits the one in front. Try applying your brakes a little earlier.

Check your caliper bolts. Sounds like one may have fallen out.

OK Gareth. Really stupid question at the oppurtuntiy of getting own3d.

I know that you have put another yota diff in but would the stud patterns on your new axle and old rims be slightly different or wrong nuts??

Very stupid question but I have found stranger things to happen

Check the torque rod bolts, both at the chassis and diff. If you are still running one of course...

you vented and slotted your rotors, did you also replace the pads?

If so, were they exactly the same pads? are they fitting into the caliper firmly. . .if there is a bit of a gap round them they may be moving forward in the caliper and causing the "bang" under hard stop
Take the wheel off, get someone to hold the foot on the brake and then see if you can move the rotor in either direction. . .it would only have to be a very small movement to make the noise.

Cheers
