Hi I am wondering if installing an Intercooler to a 2003 Hilux KZN165R (3L turbo diesel) will be beneficial ? Would it produce more power on stock boost? And what size intercooler would be recommended?
Cheers
Mitch

And is a front mount possible or too much work involved? Or would just a top mount with scoop be the go? I'm looking to do it as cheap as possible.

id look at how the 1KZ-TE prado intercools itself, get one of them, and a scoop from a new lux.
The prado produces 100nm more torque and about 10kw more, and you can notice it!

you not going to get a lot of power from the intercooler alone. you will needto up the fuel to much the increase in air to get the extra power.
however adding an intercooler will certainly help the motor last longer.
