from what i can see the transfer case output seams to be the only problem

what is the weak point on the transfer output shaft?

very much like bj's setup, only difference would be i would have both drive shaft flanges centred t-case and at the axle and have smaller tyres hanging off the ends

It will not be your biggest problem!
You have so many other weak points before the T/case becomes an issue!
CV's, Inner axles, Diff centre's, Hubs, Splines twisting etc etc!!!!
