a mate just installed his pyro and discovered his temps got to 630 and he knows he's pushed it harder for longer in the past, so who knows what its been too. Anyway, if he put an intercooler on would his exhaust temps drop? He's happy with the power and doesnt want more power, he just wants his truck to last abit longer. Its a 2.8 diesel hilux with a denco turbo.

Is that pre turbo or post turbo? If post that is high. If he has pushed it harder and longer he's water temp must have given some indication that all was not right. Once past 450 in mine the water temp starts to creep up.
As for the intercooler, cooler air is more dense so the mixture is leaner and cooler. Don't think it will get it down 100 degrees though. But others probably have a more informed opinion on that.

11psi is about the limit of safe boost on a lux.
turn the fuel back a qtr of a turn and see if its better. if he keeps the way it is he will kill it. this will take 5min and immediately lower the risk of failure.
If he fits an ic then maybe he can up the boost again but i wouldnt esspecially now.
if he wants to check his turbo he could rip it off and check to see if he has melted any vanes etc.
chances are the smoke its blowing is excess fuel which is causing the high egts and turning down the fuel to a correct mix shouldnt detract from power much.

Who "tuned" it to this current stage?
Yes he needs more boost and an intercooler, but that will lower the EGT's at the expense of more stress on everything. He may have more fuel than the engine can take when it's burning clean.
I think the fuel needs wound back by someone competent, sadly that rules out whoever wound it up in the first place.

If you wind up the boost and intercool it, it'll probably damage the head. This is a ~22:1 indirect injection engine which was designed for no boost, there's only soo much power you can extract from it without major strengthening mods.

He would be best turning back the fuel now. Then get a intercooler and up the fuel to get some of the power back while maintaining safe EGT's. I reckon if he ic then gets it properly tuned he will probably get similar power to now though and without a short life span. its overfueling and not even burning it all at the moment.
most say much more than 10psi severly shortens life span on these engines.
500+ degrees is warning time and 550 is a pretty firm limit. so 630 is a long way into the danger zone.
considering post rubo drops roughly (and i mean roughly) 200deg. pre turbo he is getting into 830 plus range. at this temp parts lose strength and catastrophic consequences will result, its just a matter of when.
