Also for Frontera wagon owners 98-00 models who notice a clunk on driving off from start or sometimes on stopping item 9 will be of interest. Repacking the slip joint on the drive shaft fixes this. Out with the grease this weekend!

Hi Wayne, I have yet to grease the tail yet, but Im wondering is it a fairly easy job to do, I've repacked bearing before, but never a spline. Any tips hints, what was used, etc.

Hi Greg,

fairly straight forward. I firstly jacked up one rear wheel to allow me to rotate the drive shaft. You get to see how much slip you have in your LSD this way, but it will turn. Then under you go:
1. Mark with chalk the position of the front universal to the gearbox output coupling as a reference for reassembly.
2. Prise off only the rear facing ring clamp that holds the boot over the spline. The front one doesn't have to come off.
3. Using a 12mm ring spanner start undoing the front coupling nuts. They can be tough but will give. Once off push the spline into the shaft to dislodge it off the gearbox.
4. Now there's little room and you may have to rotate the shaft a little to get it in a position that will allow you to pull out the spline. But move it to the vehicles left side and you can slide it out past the transfer case. You may find it easier to disconnect the rear and drop the whole shaft for ease. Just chalk the alignment that end as well if you do.
5. I'm not sure if the spline realignment is critical but you can tell. On the inside of the drive shaft there is a missing channel ridge. This is seen on the spline where there has been no contact. Mark this point on the spline with a marker and use that to guide you when placing back into the shaft.
6. The spline surface will be coated very thinly with a heavy grey grease. I simply wipped it down and reapplied a heavy duty high temp bearing grease on it and some in the shaft
7. Reinstall the spline, wiping off excess. Reposition the boot. Line up the universal to gearbox coupling and bolt up. Use a large cable tie to resecure the boot and you should be done.

This was a one hour and two beers job. Hope that helps,

this came out of all those forums above. No Frontera photos, but certain Fords in the US also suffer this known problem and these photos show fairly closely what to expect.
