Have you checked all the basic stuff like teminal tightness and cleanliness, wiring integrity? It sounds like an intermittent problem, which is always harder to find, but since it work sometimes and not others could be from one of these areas.

So the charge light stays on sometimes and there is a dodgy positive wire? What happens if you fix the wire?

How many k's has the motor/alt got on it?

Have you every gotten the alt drown in saltwater or do you live in that environment? I am thinking along the lines of internal corrosion.

Doe the charge light come on and off with engine revs or just on/off randomly?

Stewy,
if the alternator has only 5000k on it, is it still under warranty? I would not think its the reg with this small mileage on it, and also not the brushes.
I am thinking loose wire. Sorry, close as I can get to it.
Others on forum tonight might have some better ideas.

basicly pull it apart and make sure the bushes slide freely and are not stuck in their holders/ thingys, and i would check for any dodgey looking solder joins whilst it is apart
