oryt my rig is an FJ40, 60 series diffs, 60 series power steering, 2" leafs, 2" shackles, 2" body, 4 speed box (40 or 60 i dont know) 60 transfer case, twin air lockers, worked 308 red motor with 37" TSL Boggers
Since i done all these mods everything has improved on road. i sit on 90 - 100km in 3rd!!! when i change into 4th the revs die, to keep 4th happy i need to do about 120km. this doesnt really bother me, where i suffer my Low Range!!!!!
1st gear in low range is a joke... the thing is way to fast. i have to fry my clutch to even attempt a hill climb or to keep the engine on i have to hold on tight and hit every bump at quite a speed. Now im pretty sure its mainly because of tyre size, but it could also be diff ratios and maybe the V8 either way i need to do something.
Mark adaptors have 4 options in reduction gears. Option for is for cars with tyre size 35" or bigger and had a reduction of 55% in low and 8% reduction in 2WD.
so has any body got reductions gears???

I had a set of Marks reduction gears in my 60, took them out almost straight away as they were too loud for a daily driver. (they whined like mad!) They have modded them since the set I bought, putting tapered bearings on the Idler gear shaft, not sure if this has helped with the noise.
I don't think the marlin crawler boxes are made to suit the H55F or H41 tojo boxes, I think at this stage they are only available for Hilux Forunners and Surfs.
You might have to change diff ratios or get the Marks gears and take a chance on the noise, or bite the bullet and go with a different gearbox and transfer case like SM420.......

problem is marlin has NONE in stock, and who knows when they will have more.

looks like you'll have to make a list of all the options and combinations, to compare cost/effort and results.
add everything up, like propshaft mods, new crossmembers, axle replacement etc... you'll quickly get a good idea of what it will cost.
most common transmission ratios can be found on the interweb, you should be able to find all the numbers/specs. to help you make your decision.
orion will replace your cruiser t-case and keep the offset for your axle.
atlas will also replace the t-case, but has center rear output.
you will have more options with a centered rear diff.

Went through all this recently for sorting what gbox and xfer to run with the 5l v8 which will be going into my FJ40.
Ended up buying a Rover ZF Auto and LT230 xfer case (drivers side drop).
The LT230 has a low range ratio of 3.321:1, lower than any of the Marks gears. High range also has a reduction in some models, which i think is up to 1.2:1.
They are constant 4x4 but, so will need a part time kit fitted. I haven't looked into this.
If you need lower again, a range of transfer case gears can be bought for the lt230, at almost half the cost of the marks crusier ones.
I'm told the LT230's are easy enough to make adapter plates for, so you could make up something to bolt up to your original 4spd. Or adapter it to your TH400 auto.

and it doesnt help that i have no idea about the ration numbers you guys a giving me... jus t dont know what the numbers mean....
but what i cant see is that to keep as much of my existing components the Marlin Crawl Box and the Orio Tranfer Case are the 2 bolt on options i have. Im leaning towards The Marlin and 2 tranfer cases will be AMAZING
how can i tell if i have a H55F or a H41/42 gearbox ????
also what is my transfer case model?? its identicle to the Orio Transfer case if that helps...

from your first post i would guess you have a 40 series trans/transfer set up.
if your t-case looks like the orion, it's an early 40/55 t-case. later 40 and 60/70 series have a "split" t-case. i would guess you have an H41 trans.

different years of 4spd trans have different output spline count, 16 and 19.

So say for 3:1 - The input side of the gearbox,transfer case, or differential will do 3 complete turns for one complete turn of the output.
So the higher the number on the input side, the slower the output will turn.
You can then multiply the ratios together of 1st gear ratio in your gearbox, the low range ratio in your transfer case (or cases), and finally your diff ratio to give you the final crawl ratio.
Some examples of the gearing options listed above are below. These are with keeping your current 4spd manual.
You current stock crawl should be.
H41 1st gear ratio 4.843 x Low Range Ratio 1.963 x Diff Ratio 4.1 = Crawl Ratio of 38.98. (so your engine will need to do 38.98 revolutions for your tyres to do 1 complete revolution.
1)Adding a marlin crawler box in front of the std. transfer case (assuming both have the same 1.963 low range)
4.843 x 1.963 x 1.963 x 4.1 = 76.51 crawl ratio.
2)Adding a Orion Case with its 4.0 low range ratio.
4.843 x 4.0 x 4.1 = 79.43
3)55% reduction marks adapters gears
4.843 x 3.05 x 4.1 = 60.56
4) Adapting a LT230 rover transfer case
4.843 x 3.321 x 4.1 = 65.94

Another important factor is what kind of driving do you do? I looked at gearing options for awhile and none represent "value" especially the Makrs gears for the driving that I do.
I have a H55F that had 1.9 ratio low range and 4.11 diffs. The best value solution I found was to fit the low range gears from a different model cruiser. Now I have 2.3 ratio low range gears, cost be $175 plus installation and they are factory Toyota. I run 35'' rubber and with these gears overall gearing works out about the same as when my car was new on 31'' rubber OR if I had changed the diffs to 4.88 diffs. As a comparo my mate has 83% reduction gears in his GQ patrol, his gearing is now pretty much the same as mine.
Off road they are awesome!! I can crawl along in low 1st, or take off on a steep hill in low second. Car tops out at about 55km/h in low range in 5th gear.

just for a matter of interest the early 40transfer is call J30 or j38 there where 2 main types the number is the idler shat j30 =28mm j38 = 40mm
i know as i had trouble getting a rebuild kit for mine its a j38 military grade heavy duty 40mm shaft with 35mm wide gear teeth oh and i belive stock teeth are 22mm wide and cut and a more corse angle
