I have a 4.2 GQ with safari turbo kit, it goes really now well and i have no complaints what so ever.
I was just wondering if i was to add an intercooler to it would it make any noticable difference (driving wise) just by itself or would it have to be tuned for any change.
Obviously it would decrease the temp of the intake charge but would i see any other benefits by adding one.
Im not really interested in upping the boost anymore cos its all ready at 10psi, so would it be worth my while to spend money and time to install one.

10PSI will generate around 100C intake temp depending on the turbo's efficiency, intercooled will peg this back to around 10-20C above ambient depending on intercooler efficiency.
It's always worth it, Marin's TD 42 prior to the pump work gained 26% more power and 29% more torque intercooled. with only adjusting the fuel to bring AFR's back to non intercooler levels on a stock pump. Busman's Auto was around the same gains, both DTS turbo kits, non intercooled running 10-11PSI. So good gains are to be had without adding boost.

If you don't adjust the fuel then expect to save fuel as your AFR's should improve with a slight increase in power as seen in this graph below.

The first graph states we added fuel to bring the AFR's back to where they were pre intercooled. The first post in this thread said he did not want to add any more boost not fuel.

Lower EGT's better fuel economy and more performance with just the addition of an intercooler, increased engine longevity I would hazard a guess at too. Just the intercooler itself won't make that big a difference.
Get it retuned to suit and it'll be a different truck all together.
As long as you're planning to get it tuned then yeah, one of the best mods you'll make.

Have a look for a water cooled intercooler. That is what you normally use in that position. Or even better run a big one in the front of the radiator - that should cool heaps better but you will get a little bit bigger turbo lagg.
And a new tune after installing should be done anyway.
There are gains to be had without adding boost or fuel through intercooling. Some customers compare it to cold night performance all the time. Denser colder air means lower EGT's and better performance.

When i added the intercooler(before it was tuned) i did notice an increase in performance but the bigger thing i noticed was that the egt's were much lower, a lot slower rising and much faster dropping in temperature. I did the Laminova intercooler because i do a lot of towing and i wanted more power with better egt's without going to a bigger turbo or pump. I looked at a lot of different intercooler options before i did it and for me this looked like the best option, now if i do upgrade the turbo or pump the intercooler will handle it. So just adding the intercooler did make a difference to power, torque and egt's, tuning it improved it again. I'm running 10psi with a DTS(Mitsubishi turbo) and have 97kw at the wheels on 33's. It now tows much better, i'm very happy with the intercooler.
without adding fuel, a better flowing intake and intercooler gave me quite an improvement in drivabiility (torque) and more power.

i think if your gonna do it, you need to do plenty of research and decide what you want and how efficient you want it to be.
for me, i went with the laminova intercooler that matt ^^^ is producing.
theyre neat, work so well, flow very good, and leave you heaps of engine bay room if you get the integrated version so you can fit a good airbox and filter, which will help dramatically.
