has anyone fitted an aftermarket intercooler on the 2.5TD?
also what are people using in the way of bug protection, mine is completely trashed :(

i am planning on fitting an aftermarket intercooler on mine, there seems to be plenty of space there waiting to be filled??? from what i have been told the main thing that kills these engines is high egt's, so i figure a bigger cooler can't but help to lower them, as well as a pyro gauge to keep tabs on them, and a plate to block the egr line. plan is to use some stainless mesh in front of it to protect it for now. will let you know how it goes when i'm done, will be a couple of weeks as my block and head go into the machine shop on monday for a new liner, (cracked no.1 cylinder) and pressure testing.

Be aware that a bigger volume in your intercooler will increase turbo lag. This is one case where big is good, but bigger is not necessarily better..
I doubt it will help EGT's as you are cramming more air (= more oxygen) into the cyl and the only outcome can be more heat. Intercooling is done for more power, not EGT heat reduction.

I fitted a 550x140x65mm one to mine, works pretty good, no increase of lag at all, although if i had to do it again i would opt for the 550x180x 65 one, after i good lashing the end tank on the colder side is still warm, but its prob got to do with the stock turbo blowing a lot of heat and not much road speed, i would say it would work pretty well on the highway

Our BT50 Kits fit into the Couriers with little modification.

Im Unsure of Damika's reasoning behind his post. But generally what you drop at the cooler you will drop at the turbine.
Intercooling is one of, if not the best way to drop EGT's. It increases oxygen content in the cylinder which allows for a leaner burn.
In a diesel this promotes lower EGT's.
Rota Ash. If its just warm thats not to bad.
Considering turbo efficiency etc.. you can generally say the comp outlet temp will be around 120-140deg.
So if its just warm, thats probably 40deg.
