Just wondering if anyone with an old 40 series has had any issues with the fuse box getting hot when head lights are turned on?

Sounds like a hot joint in the fuse box, might be time to replace the box with a new blade fuse box. Had that problem before.

The heating up is caused by current not being able to run its course. Typically, this is caused by bad or loose or corroded contacts. I would be checking them first then the actual wiring to the headlight. The wiring on the 40s are becoming very old. That combined with 30 years of accessories being added and removed to the existing wiring makes all these contacts and wires prone to failure.
