Im going to replacing the clutch soon and thought it would be a perfect time to get gearbox rebuilt. What is involved in doing this? is it something i could do myself or do i need special tools. 2nd gear is real crunchy no matter how you get into it.
Whats it worth to have someone do it?

A gearbox shop will tell you a minimum price if you take the car to them (as they can -atleast partially- assess the damage from a drive of it)
After seeing the internals of a gearbox, i wouldn't do it myself. However my tuner reckons I would be able to...I just wasn't willing to try.
My Skyline cost me $230 in parts for bearings/keys/circlips. It cost me $275 to get them to take the box out/in (I was originally going to do that part myself...but couldn't get any help from mates :( ) and it cost another $200ish I think for the labour on the actual box. I didn't need anything other than bearings, but I got it just in time, one of the bearings fell into bits when they split the case.
So, all up it cost just over $800 for BEARINGS only. If there are syncros and gears to be replaced, it gets expensive. They told me a bit over $2000 for the whole internals.
Keep in mind this is a skyline (similar to a VL box) so it may differ.
I also know that the drain plug came out of my brothers 70's land cruiser, and it cost $3000 to fix that mess (that was transfer case..not gearbox)
I hope that gives you an idea, but if you take it to a workshop they should give you atleast an idea of the cost. I used Newcastle Gearbox and diff, so did my brother, and I was very happy with their work, and they explained how it all worked aswell.

The Zuk box is more fiddly than hard, but unless you have done it before it can be time consuming to do and be happy that you have it right.
To me it sounds like your 2nd gear syncro is worn, if thats te case your 5th gear synchro may not be so good either (normally the 1st one to go)
Shop around for bearings or try somewhere like Suziworks for a kit.
If you have the $$ I would buy a second box and rebuild it at your leusire (or as time and $$ permit) then swap it back in which is not a terribly hard or time consuming job (remeber you dont have to line up a clutch etc)
