i looked at it a while ago.
use seamless 4130 tube (available from performance metals). Use 4140 hex as drive shaft, piss off the cast bush support plates and machine up some custom ones from 25mm ally plate to accomodate proper bearings and oil seals. then your gearbox/freespool would run in oil and be more efficient and freespool lots easier. did you know that aproximately 40% of the torque the gearbox puts out is used to overcome the friction in the plastic bushes....
you will need a machine shop to do this though(or at least have a lathe), it's not a backyard job.

if you do end up making new bearing plates, make them to suit oversize flanges on the drum(ie 180 or 200mm diameter flanges). this will reduce the tentency of the rope to bind on the tie bars when pulling to one side.
keep in mind that if you do choose to run more layers(as opposed to more wraps per layer like a wider drum) of rope on your now larger flanged drum, you will increase line speed and decrease stall tension linearly with the radius at which the rope leaves the drum.
