If you only got upper arms the diff will not move forwards or backwards,it will however rotate on the lower arm bolts,so all it will do is change the pinion angle.
If you get uppers and lowers you may be able to move the diff closer to the front although i wouldnt be going more than 10-20mm ...

is it true that hollow bar is also a better grade than normal black pipe "NB"
Not sure what you Aussies call it. But ask for some Seamless or Mandrel drawn tubing (not real seamless). The Americans mostly use DOM (mandrel drawn).

I think the link calculator is an invaluable tool, however I reckon it should be more seen as a guide rather than an exact measurement. Are the Air-Shocks 2.0 or 2.5?
On a heavy vehicle like a dual cab Hilux I would put the Coil-Overs on the front and the Air-Shocks on the back.

35" tire on 15" wheel = 10" sidewall
37" tire on 17" wheel = 10" sidewall
40" tire on 20" wheel = 10" sidewall
42" tire on 20" wheel = 11" sidewall
44"tire on 20" wheel = 12" sidewall

I add 2 stroke oil to my TD5 LR Defender, also added it to my Jeep Grand Cherokee 2.7CRD (mercedes sourced engine).

Maybe try Wooders or another Jeep parts specialist. If you don't mind waiting a month or so, a few of the stores ship the large/heavy items in containers.

If your looking to make your own, then anything will do. just make up some mounts and get the disc thickness right.
If your looking to buy then I am pretty sure that CJ stuff won't work and D35 and D44 stuff will be different.

I'm pretty sure heims are illegal to run on the road (don't quote me on that) and they would give a rough and loud ride. Have a look at running Johnny Joints or something similar. They flex like a heim while providing some cushioning like a poly bush.

My vote is to put a cage on it. That will strengthen the chassis.
Then only fishplate localised zones that you think may fail. IE. Where the cage feet meet the thin chassis.

bru the td5 is pretty bloody good on fuel more around the 10L / 100km I think. someone else might be able to confirm that?

All those numbers sound high to me.
On my vehicle that weighed 1780kg with 35x12.50R15 tyres (Maxxis Trepadors) I ran anywhere about 22-24PSI for City Driving and 24-28PSI When I was going on long trips (Highway Driving)

Fox shocks for quality and performance.
King shocks for support and because they are what all the 'new' cool kids have.
Both can be revalved. If you can rebuild one shock you can rebuild them all.
Fox shocks have cheaper replacement parts compared to some other brands.

On vehicles with 'radius-arm' type suspension. The seperation of the two axle mounts increases the torsional rigidity of the control arm possibly by more than 1000% over that of a control arm with a single mount on the axle and single chassis mount.

I am not sure why you say my answer makes 'no sense'.
The instant center is the theoretical (or actual) point at which the upper and lower control arms intersect. To find this point you must run a straight line between the axle and chassis side mounts.

So if you guys were welding on suspensio brackets and stuff what would it cost (estimate only please) for front and rear?

we ran Co2 in our airshocks swell using the Air-Up system, worked a treat!
as for bumpstops, no, basically the oil in the shock acts as a bumpstop by hydraulic locking at full compression. but this was all for low speed, low weight stuff, not jumps etc.

Pretty much any 1990+ Jeep will have a left hand drop.
Will probably be Dana 30 or Dana 44 axles.
Also Unimog 404 axles are left hand drop.
Also I'm pretty sure most FORD solid axle trucks have a left hand drop. Mostly just the American Ford Trucks (not the maverick.)
