Patrol auto hubs can easily be converted to manual operation. It doesn't make them any stronger, but stops them clicking and unlocking when you don't want them to.

Yes that's standard. Very easy to fix, I've done it to mine. At the moment your switches are set up so the front locker switch gets it's power from the out put side of the rear switch (so front switch only gets power when rear switch is on). That's a bit of a grey area. Given that the Patrol is part time 4WD, the front drive shaft is never used on road. It's not really a safety item, and it's a SAFETY certificate you're trying to get. I had the same problem not being able to fit the front sway bar with drop arms. I changed to drop boxes with standard arms, sway bar now fits. Definately swap the complete front diff, much stronger CV joints. I'd be swapping the steering box as well, they help with the turning circle and are stronger.
