as it sounds like it an intermittent issue, I would b looking at the electrical side of things first. check your ISC (Idle Speed Control) is working properly - (@ idle the value should be around 15 with a scan tool- engina @ NOT), also look at the temp sender for the ECU. there are other things it ...

I have been running this setup 4 a year or 2 now and the alignment of the door is fine. (normally run it empty)
I obviously had to make it , but if were to modify a high lift jack mount it would be a lot easier.

this adjustment is only the first step in idle issues, r u adjusting this with the engine running? - "Backed the speed adjust screw out until the butterfly was completely closed."??? backing the screw out will increase the idle. it still may b an air leak or something else.. spray some sort of ...

spring spacers are available for the paj in aus. no need to cut, just put em in.

it has a slip yoke the same as the rear shaft, get the length of the shaft right and there wont b a problem.
there are Slip Yoke Eliminator kits out there but i dont think there r any for the paj - I MAY BE WRONG!
with a bit of work you can bolt the slip yoke to the output if u realy want

if u have a look at most 4wds and u will see what im talking about.
or just remove your rear drive shaft and see how it is setup (see what "stops the drive shaft from coming out of the transfer case when the diff is moving up and down")

if it is the rear main then yes, its gear box out.
when you do this, leave your torque converter in your gear box (unbolt it off the ring gear b4 u remove the box)

yes, earth out the pin, start engine (will prob idle @ aprox 300 to 600rpm) and adjust idle. engine needs to be @ NOT. the terminal location is on the firewall, RH top corner (looking @ engine bay from front of vehicle) near the mitsu plate.

you need to "adjust" (reset) the idle after the battery has been disconnected/flat battery.

Petrol 6cyl. to reset the base idle u need to put the engine into "SAS Mode", and then adjust the idle air bypass screw (or speed adjusting screw - SAS). set the rpm to 700rpm and take the engine out of sas mode. the engine will idle @ aprox 1200rpm for a few min (once) and then start to come down ...
