whats the biggest size tyre you can run on a s1 disco with 2in lift preffer not to have to cut gaurds

With guaranteed no cutting, 245/70/16. Spring lifts have zero affect on tyre clearance.

I ran 235/85 16 for 6 years with no need to cut, on 2 different D1s.

The rubbing happens at full articulation. You either had something limiting articulation or you were not doing things to flex the suspension to the maximum.

They rubbed lots underneath the top of the wheel arch - didn't worry me, was just a reminder that it was fully flexing, but I never needed to cut. As an aside the same set of tyres on the third Disco 1 I owned (after writing off the second one) did catch the edge and required a camel cut of the guard to clear, but this didn't happen on the first two - never worked out why?

Factory build tolerances are plus or minus an inch.

It will also depend a bit on tyre brands, they do differ slightly.
I have an OME 2" lift and BFG KM2 235/85 16's and had to do a camel cut on the back of the rear guards. Approx 50mm at the bottom tapering up about 25-30cm up the guard.

The plates that hold up the rear mud flaps also got a bit of rub on full articulation but a bash with a hammer fixed that pushing them back a bit.

You can possibly put extended bump stops on and you might get around cutting guards.

Also I had to adjust the steering stops a couple of turns in one direction as I got a little rub on full lock.

No need to extend brake lines with only a 2" lift.

I have since put in 30mm wheel spacers also which meant cutting front of rear guards, more from back of rear guards and rear of front guards.
