Just had a seach to see how others have done theirs but theres over 1500 results when searching "CHASSIS EXTENSION".
Can anyone whos done one on theirs to run longer springs (RUF, Hilux etc) please post a pic or 2 (if available) and any useful info, handy tips and any general info i may want to know before just welding a box tube onto the end? =)

So its welded all the way around, then a plate welded across the join? Wouldnt it be better to use a thicker but smaller sized box that fits inside the current chassis rail, then weld and put a plate on? Perhaps to satifsy engineers, once all done run a high-ten bolt through the whole lot? would this be of benefit?

Mine was just fished plated on an angle across the butt weld. I never had any visual cracking or anything to that nature.
I used the round pipe for more of a stock look.

Just called engineer and got his take on things.
Dewse's way of doing it is pretty much spot on, however my engineer wants the fishplates top and bottom rather than left and right. cut on the 45 or so degree angle as Dewse did to spread the load of the weld.
Also - welding a big fat bar to the chassis and screwing in number plate and park lights is 100% legal so long as there are no "dangerous" bits (sharp edges that might cut/maime a pedestrain)
im seeing this as a nice cheap option for a front bar that doubles as the chassis extension - only downside is if i hit something im hitting the chassis and cant just unbolt it.

Yeah mate, we actually have talked about the different load paths before on here. We had already identified that a plate top and bottom was better then on the side.
