sound's like a selection prob.

have you removed your shifter?
try selecting the ratio, with a screwdriver. go for a lap of the block. put the shifter back in and re-test.
have seen this work, don't know why. something to do with the selector bushing and wear...... :?: :?:

nope, apparently I hate suzukis so nobody should be surprised by that

stupid question.
but were the gears meshing correctly, before you put the 2 halves together :?:

the next thing i would check is the END FLOAT of the input and output shafts. maybe even check all the thrust clearences including the intermediate shaft.

gears arnt sliping.. they are all good..
how can u check the end float when it is in bits?
i think the case might need to be posted to somewhere to get fixed..

Is there any metal in the oil when u drain it? If its skipping when under load it sounds like the actual gear may be slipping on the shaft eg the female spline on the inside of the gear maybe a little larger than the male spline in the shaft itself?? i have only had a serria tcase apart once so its just an idea.

I would just strip it right down and re assemble it, u might notice something in the procces, its not that hard and shouldnt take that long second time around?? its worth a try befor posting it away for 2 weeks.
